Rapid Prototyping with 5-axis CNC Milling

Custom Large-Scale 5-Axis
Polyurethane Milling Services

High-Precision 5-Axis CNC Foam Milling at IMMStudios Renningen
When scaling a design concept from a digital render to a physical reality, precision is everything. Our advanced 5-axis polyurethane milling services deliver unmatched accuracy for large-scale modeling, automotive design studies, aerospace tooling, and architectural mock-ups. Utilizing industrial-grade, high-density polyurethane foam (PU foam), we specialize in carving flawless, full-scale structures—including full-size automotive prototypes—directly from your CAD data.

Advanced Modeling & Prototyping in the Stuttgart Hub

Traditional large-scale model construction relying on manual clay sculpting or multi-piece timber frameworks introduces compounding geometric tolerances, lengthy production lead times, and structural instability. Multi-axis CNC milling completely bypasses these limitations. By operating across five axes simultaneously, our milling heads approach the material from any angle, effortlessly capturing complex undercuts, deep cavities, and compound curves in a single setup.

Industrial Polyurethane Foam Machining vs. Traditional Modelmaking Methods

Polyurethane is the ideal medium for this process; it is incredibly lightweight yet structurally rigid, completely dimensionally stable under changing temperature profiles, and creates a perfectly non-porous surface ready for immediate high-end automotive painting, texturing, or composite tooling layout. By replacing months of manual labor with precise, high-speed automated fabrication, our technical modeling facility dramatically compresses your product development lifecycle while ensuring absolute fidelity to your digital design file.

From initial aerodynamic design studies to final physical showcases, we bridge the gap between digital engineering and tangible perfection.

What density of polyurethane foam should I select for my large-scale model?

The choice depends entirely on your model's final application. For purely visual design studies, styling models, or spatial mock-ups, lower densities (ranging from 40 to 80 kg/m³) are ideal because they mill exceptionally fast and remain lightweight. If your milled model will be used as a master mold or durable tooling plug for carbon fiber or fiberglass layups, we utilize high-density polyurethane toolboards (600 to 1200 kg/m³) that withstand high clamping pressures and baking temperatures.

What are the maximum size limitations for a single-piece milled model?

Our industrial 5-axis CNC machining envelopes accommodate massive single-piece components. However, for ultra-large commissions like commercial aircraft sections or full-size vehicles, the project is engineered in modular segments. We digitally slice your CAD files, mill the individual high-density segments with integrated interlocking joints, and seamlessly assemble them on a rigid internal support structure before applying the final surface finishes. The limitation in size for our Milling machine is 200 x 300 x 700 cm.

How accurate is 5-axis polyurethane milling compared to manual methods?

Manual modeling techniques carry human margins of error that compound across large surface areas. Our calibrated 5-axis CNC machinery maintains strict physical tolerances down to a fraction of a millimeter (±0.1mm to ±0.5mm, depending on foam/clay density and total part scale). This ensures that critical geometric data, flush lines, and subtle styling creases match your engineering files with absolute fidelity.

What type of surface finish can I expect on the delivered model?

Raw milled polyurethane has a uniform, fine-textured matte finish. Depending on your project requirements, we offer several post-processing tiers. We can deliver the raw milled foam immediately for internal engineering reviews, apply a durable sealer layer to prepare it for composite molding, or provide full automotive-grade surfacing—including priming, hand-sanding, and a flawless high-gloss or matte paint finish.

What files and specifications do I need to provide to request a commission?

To generate an accurate technical quote and machining strategy, we require your final 3D design files in standard CAD formats, preferably STEP, IGES, or native Parasolid files. Along with the 3D data, please specify the intended use of the model (visual display vs. structural tooling plug), your target timeline, and whether you require post-production paint finishing or integrated internal metal frameworks.
